  • Accelerating product launches of high-volume applications with data
           mining

      Abstract: Launches of new products or manufacturing processes are challenging due to requirements regarding quality and capability. This article observes a production process for GFRP leaf springs based on the VARTM technology. The production of structural automotive applications in high volumes requires automated production lines. A multiplicity of sensors alongside that production processes acquires a huge quantity of data about the current production conditions. The fields of statistics and data mining offer new possibilities to analyse these data. An approach for the exploration of an optimised set of parameters is developed. Thereby the main influencing factors for particular defects are determined. Predictive models to forecast the probability of possible defects are established. These findings confirm that data mining encourages and accelerates the launch of new products and processes at an early stage of production. The time to market and the manufacturing costs for fibre-reinforced plastics can be reduced.

  • Production and modelling of an intrinsic hybrid metal composite for
           automotive parts

      Abstract: Hybrid parts, which combine low weight with high strength, are moving in the focus of the automotive industry. This contribution deals with the development of an intrinsic hybrid composite made up of a continuous fibre-reinforced plastic, in which a metallic insert is integrated. The connection between these components is realised by a combination of adhesive bonding and a geometrical form fit. To this end, a metallic insert with form fit elements is developed. The form fit elements are generated by out-of-plane deformations induced by a global in-plane load. This in-plane load is applied within the global forming process. Consequently, the intrinsic hybrid composite is produced in an one-step process, which is presented as well. The mechanical properties of the resulting composite are analysed with the help of a finite element simulation of a representative volume element. In this context, inelastic material models at large strains, which are formulated based on directly connected rheological elements, are applied to take account of the mechanical behaviour of the individual components.

      Abstract: Automotive lightweight design can be achieved by the combination of sheet metal and carbon fibre-reinforced plastic (CFRP). The hybrid structure enables a simultaneous usage of the specific advantages of both materials. This paper is focused on basic technological investigations in the field of manufacturing of hybrid structures by utilising the intrinsic RTM technology. Initially, the production process of automotive pillar structures in a steel-CFRP hybrid design is exemplified by an omega profile. Further, the viscosity measurement is carried out to identify the curing properties of the deployed epoxy matrix system used. Finally, the results of four-point bending tests and crash tests on hybrid omega profiles are presented, analysed and evaluated. It could be shown that the mechanical properties in the bottom area and the flank area are consistent. Additionally, hybrid materials exhibit a satisfying weight-saving potential for automotive structural components comparing pure steel structures.

      Abstract: At the present time, environmental protection and efficient energy and resource usage are key topics in the industrial sector. In contrast, the desire for comfort, mobility and protection increases progressively and leads to an immense weight gain. Particularly, in the automotive and aerospace industry, strong efforts are made to ensure an efficient manufacturing of lightweight structures. Thereby, an upcoming trend is represented by the application of hybrid structure manufactured by innovative procedures. One of these is the resin transfer moulding procedure, which ensures a highly automated one-step manufacturing of hybrid structures consisting of metal and carbon fibre-reinforced plastics (CFRP). In many cases, the generation of a strong and durable connection between the dissimilar materials is one of the major challenges. In this study, the influence of various surface pretreatment methods on the shear strength of the hybrid structures out of aluminium or steel and CFRP is investigated. In order to eliminate the influence of bending moments and specific material properties, shear edge tests, which enable a pure shear load, are carried out. Furthermore, the failure behaviour is analysed. It is shown that the shear edge test represents an excellent benchmark test to obtain precise interface properties such as shear-stress and fracture work. These properties can be significantly enhanced using surface pretreatment methods.

  • Influences of interface and surface pretreatment on the mechanical
           properties of metal-CFRP hybrid structures manufactured by resin transfer
           moulding

      Abstract: The combination of sheet metal and carbon-fibre-reinforced plastic (CFRP) is a promising approach in the sector of automotive lightweight construction. The hybrid structures allow a symbiotical usage of the specific advantages of each material. First of all, this article specifies the process chain by manufacturing hybrid materials with an intrinsic resin transfer moulding (RTM) process. Subsequently, research results regarding the interface between metal and CFRP component as well as the surface pretreatment of metallic component with laser structuring are illustrated and discussed. By means of four-point-bending tests, it is found that the mechanical properties of metal-CFRP hybrid structures are improved by using a glass fleece or an epoxy-based adhesive film as intermediate layer or due to surface pretreatment of metallic component with laser structuring. Additionally, a finite-element simulation for a four-point-bending test of a hybrid part is compared to an experiment for the linear elastic region, where strain and stress distributions are focused.

  • Design of multi-scale-structured Al-CF/PA6 contour joints

      Abstract: In contrast to common joining technologies for composite-metal hybrid structures such as bonding and riveting, contour joints offer promising potential in terms of manufacturing efficiency and mechanical performance. For composite structures, joining systems with positive locking elements enable to pass high loads and are capable to achieve high degrees of material utilisation. To enhance the performance of hybrids, a multi-scale structuring approach is sought. Aiming at high rate production, especially in automotive industry, an intrinsic manufacturing approach whereat the composite part is joined to the metallic part during its consolidation process has been developed. This paper demonstrates the intrinsic manufacturing principles of continuous fibre-reinforced thermoplastic hollow profiles with multi-scale-structured load introduction and mainly focuses on the development of a fibre appropriate design. Based on a design of experiment approach, numerical parameter studies for the optimisation of macro contour have been carried out to create a general design guideline.

  • Increasing the interlocking effect between metal and FRP by mechanical
           undercuts

      Abstract: One promising approach to achieve automotive lightweight design is the intrinsic combination of metal and fibre reinforced plastics to hybrid parts. These parts can be manufactured by various methods such as injection moulding or thermoforming. However, the joining of the materials and their interface mechanisms remain a limiting factor to using both materials to their full potential. Therefore, it is necessary to develop new technologies to increase the structural integrity of hybrid parts. In this investigation, a load-oriented innovative interlocking concept by specifically designed mechanical undercuts on metal surfaces was developed. In this paper, ultimate loads of interlocking structure patterns were determined, both by a simulation model as well as by experimental investigations. As reference, conventional drill holes were used to create interlocking joints. Furthermore, the paper describes an approach to increase the ultimate load by variation of the structure pattern.

  • Aluminium-carbon fibre-reinforced polymer hybrid crash management system
           incorporating braided tubes

      Abstract: Based on axial crushing tests on generic braided carbon fibre-reinforced polymer (CFRP) tubes, a finite element (FE) simulation approach for these structures is developed. In a first step, an approach with individual material cards for different types of braiding structures is pursued and thus generalised to an approach, which can be conveniently adapted for different braiding parameters. Using this simulation approach, the braiding structure with the best specific energy absorption is determined and is consequently applied in the development of an aluminium-CFRP hybrid crash management system. This system incorporates a braided tube in a metallic crash box and is designed as a suitable substitute for the crash management system of a luxury class vehicle. Using FE approach, the structure is designed to absorb the kinetic energy in a low-speed collision (research council for automobile repair structural crash test) to prevent severe damage to the vehicle body, drive train, and chassis. Thus, the derived hybrid structure is built as physical prototype and tested under the boundary conditions of the reference test using a crash sled.
