  • Corrosion problems in the oil country tubular goods and their mitigation
           – a review

      Purpose Important reserves of oil and gas, which are left to be discovered and produced, are mainly concentrated in challenging locations and under severe conditions such as high pressure (HP)/high temperature (HT). The presence of aggressive environments including H2S, CO2 and chlorides plus HP/HT causes a series of corrosion problems, which cost the oil industry billions of dollars a year. Thus, there is an increasing challenge for tubes (i.e. oil country tubular goods, for short, OCTG) used in producing oil and gas. The purpose of this study is to summarize different kinds of corrosion problems and their mitigation, to more efficiently protect OCTG from corrosion. Design/methodology/approach To effectively select proper mitigation methods, the mechanism of corrosion must be understood, which can be classified into four categories: sweet corrosion, sour corrosion, galvanic corrosion and microbiologically induced corrosion. Also, the effects of environmental and material factors on the corrosion rate are presented. Subsequently, current technology of mitigating these corrosion problems has been discussed, including the development of materials, application of chemical inhibitors and application of protective layers. Findings It is stressed that limits exist for each individual mitigation method; therefore, a careful balance between economic life of OCTG and safety in operation is required. Originality/value The main purpose of this essay is to give a brief review and detailed introduction and analysis about those technologies.

  • Effectiveness of Si contents in the steel composition on the corrosion
           performance of galvanized steel

      Purpose The purpose of this work was to investigate the effect of Si content of steel substrate on the performance of the hot-dip galvanized layer. Moreover, the structure of the galvanized layers and the corrosion performance of the galvanized steel in 3.5 per cent NaCl solution have been studied. Design/methodology/approach The galvanized layer has been formed by the hot-dip technique, and the influence of silicon content in the steel composition on the corrosion performance of the galvanized steel was estimated. The surface morphologies and chemical compositions of the coated layers were assessed using scanning electron microscopy and energy-dispersive X-ray analysis, respectively. Potentiodynamic polarization Tafel lines and electrochemical impedance spectroscopy (EIS) tests were used to evaluate the corrosion resistance of the galvanized steel in 3.5 per cent NaCl solution. Findings The results proved that adhere, compact and continuous coatings were formed with steel containing 0.56 Wt.% Si, while cracks and overly thick coatings were obtained with steel containing 1.46 Wt.% Si. Tafel plots illustrated that the corrosion rate of galvanized steel containing 0.08 and 0.56 Wt.% Si was lower than that of the galvanized steel containing 1.46 Wt.% Si. Also, the results of the EIS reveal that the impedance of the galvanized steel containing 0.08 and 0.56 Wt.% Si was the highest and the lowest, respectively, with the steel containing 1.46 Wt.% Si. Social implications Generally, in industry steels containing high amounts of silicon (0.15-0.25 Wt.%) can be galvanized satisfactory either by controlling the temperature (440°C) or adding Ni to the galvanized bath. The low temperature reduces the coating thickness; nickel amount must be controlled to prevent the formation of higher amounts of dross. This study proved that high Si steel of up to 0.56 Wt.% can be galvanized at 460°C without adding Ni to the galvanized bath and form adhere, compact, free cracks and have good corrosion resistance. Consequently, a social benefit can be associated with galvanizing high Si steel, leading to an increase in the cost of the process. Originality/value The results presented in this work are an insight into understanding the hot-dip galvanizing of high Si steel. The corrosion resistance of galvanized steel containing 0.56 Wt.% Si alloys has been considered as a promising behavior. In this work, a consistent assessment of the results was achieved on the laboratory scale.

  • Influence of sodium alginate inhibitor addition on the corrosion
           protection performance of AZ91D magnesium alloy in NaCl solution

      Purpose This paper aims to investigate the inhibition effect of sodium silicate (SS), sodium alginate (SA) and sodium tungstate (ST) on the corrosion behavior of AZ91D magnesium alloy in 3.5 per cent NaCl solution through polarization curve test at room temperature, electrochemical impedance spectroscopy and weight loss measurement. Design/methodology/approach The influence of SA concentration on the inhibition efficiency of the corrosion inhibitor was mainly analyzed. The corrosion morphology and inhibition mechanism of the samples were also analyzed with scanning electron microscopy and energy-dispersive spectroscopy. Findings The results show that with the increase of SA concentration, the corrosion inhibition first increases and then decreases. When SA concentration is 0.03 mol/L, the inhibition efficiency is the highest, reaching 98 per cent. The adsorption film formed by SA and other deposition films produce a synergistic effect on the improvement of corrosion resistance of AZ91D magnesium alloy. Originality/value The adsorption film formed by SA with other deposition films produces a synergistic effect on the improvement of corrosion resistance of AZ91D magnesium alloy. With the increase of SA concentration, the corrosion inhibition first increases and then decreases. When the concentrations of SA, SS and ST are 0.03 mol/L, 0.015 mol/L and 0.02 mol/L, respectively, the inhibition efficiency of the inhibitor is the highest, reaching 98 per cent.

  • Influence of eco friendly plant material (Cucurbita maxima) on mild steel
           corrosion

      Purpose This paper aims to examine the influence of leaves of Cucurbita maxima (LCM) extract on the corrosion of mild steel (MS) in 1N H2SO4 by gravimetric measurement and electrochemical study. The inhibition efficiency increased with increase in concentration of LCM. The corrosion rate increased with increase in temperature and decreased with increase in concentration of inhibitor compared to blank. The maximum inhibition efficiency of 96 per cent was obtained at 3 per cent v/v LCM at 343K for 1 h. The inhibitory action was explained on the basis of adsorption of secondary metabolites in the plant extract on the mild steel surface. The adsorption process obeys Langmuir, El-Awady, Temkin and Freundlich adsorption isotherms and was best fitted by Langmuir adsorption isotherm. Some kinetic and thermodynamic parameters are also discussed. Design/methodology/approach Weight loss measurements were conducted under total immersion of already weighed mild steel coupons in 100 ml of the test solution containing 0.05, 0.5, 1, 1.5, 2, 2.5 and 3 per cent of LCM extract and in blank solution at different temperature range (303, 313, 323, 333 and 343 K) for 1h. The electrochemical experiments were conducted at room temperature and at various concentrations of LCM extract. The electrochemical experiments were performed using a potentiostat. A three-electrode cell was used for the impedance measurements conducted at open circuit potential. Findings The inhibitor (LCM) shows good inhibition performance for the corrosion of mild steel in 1N H2SO4 solution. The inhibition efficiency increased and the corrosion rate decreased with increasing concentrations of inhibitor. Originality/value The studied plant material is a new one in mild steel corrosion. The influence of the plant material is clearly explained in the submitted paper.

  • An investigation of corrosion resistance of HVOF coated ASME SA213 T91
           boiler steel in an actual boiler environment

      Purpose This paper aims to use the high-velocity oxy fuel (HVOF) spraying process for depositing 93(WC–Cr3C2)–7Ni, 75Cr3C2–25NiCr, 83WC–17CO and 86WC–10CO–4Cr coatings on ASME SA213 T91 to study the corrosion resistance of these coatings in an actual boiler environment. Design/methodology/approach The HVOF spraying process was used for depositing 93(WC–Cr3C2)–7Ni, 75Cr3C2–25NiCr, 83WC–17CO and 86WC–10CO–4Cr coatings on ASME SA213 T91. All the coatings obtained are found to be uniform, dense and having thickness between 200 and 250 μm. All the coatings were exposed in an actual boiler environment at 900°C temperature for 10 cycles. Each cycle consisted of 100 h heating followed by 1 h cooling at ambient conditions. X-ray diffraction, scanning electron microscopy and energy-dispersive spectroscopy techniques were used to analyse corrosion products. Findings All the coated samples were found to be having higher corrosion resistance than the uncoated samples. Among coated specimens, 93(WC–Cr3C2)–7Ni coating has shown maximum and 75Cr3C2–25NiCr coating has shown minimum resistance to corrosion. Originality/value This paper is original research.

  • Hot corrosion behaviour of Super 304H for marine applications at elevated
           temperatures

      Purpose The aim of this paper is to study the hot corrosion behaviour of super 304H stainless steel for marine applications. Design/methodology/approach The investigation was carried out with three different combinations of salt mixture (Na2SO4, NaCl and V2O5) at two different temperatures (800 and 900°C). Findings The spalling and growth of oxide layer was observed more with the presence of V2O5 in the salt mixture at 900°C during experimentation than what was observed in 800°C. The mass change per unit area is calculated to study the corrosion kinetics and also the influence of salt mixture. Further, the samples are analysed through materials characterisation techniques using optical image, scanning electron microscope (SEM), energy dispersive X-ray (EDAX) and X-ray diffraction (XRD) analysis. The presence of V2O5 in the salt mixture was the most important influencing species for accelerating hot corrosion. Originality/value SEM, EDAX and XRD analysis confirmed the formation of Fe2O3 and Cr2O3 at 900°C showing contribution in corrosion protection.

  • Characterization and hot corrosion behavior of D-gun sprayed Cr2O3-75%
           Al2O3 coated ASTM-SA210-A1 boiler steel in molten salt environment

      Purpose Hot corrosion is the major degradation mechanism of failure of boiler and gas turbine components. The present work aims to investigate the hot corrosion resistance of detonation gun sprayed (D-gun) Cr2O3-75 per cent Al2O3 ceramic coating on ASTM-SA210-A1 boiler steel. Design/methodology/approach The coating exhibits nearly uniform, adherent and dense microstructure with porosity less than 0.8 per cent. Thermogravimetry technique is used to study the high temperature hot corrosion behavior of bare and coated boiler steel in molten salt environment (Na2SO4-60 per cent V2O5) at high temperature 900°C for 50 cycles. The corrosion products are analyzed by using X-ray diffraction, scanning electron microscopy (SEM) and field emission scanning electron microscope/energy-dispersive analysis (EDAX) to reveal their microstructural and compositional features for elucidating the corrosion mechanisms. Findings During investigations, it was found that the Cr2O3-75 per cent Al2O3 coating on Grade A-1 boiler steel is found to be very effective in decreasing the corrosion rate in the molten salt environment at 900°C. The coating has shown lesser weight gains along with better adhesiveness of the oxide scales with the substrate till the end of the experiment. Thus, coatings serve as an effective diffusion barrier to preclude the diffusion of oxygen from the environment into the substrate boiler steel. Research limitations/implications Therefore, it is concluded that the better hot corrosion resistance of the coating is due to the formation of desirable microstructural features such as very low porosity, uniform fine grains and the flat splat structures in the coating; as compared to the bare substrate under cyclic conditions. Practical implications This research is useful for coal-fired boilers and other power plant boilers. Social implications This research is useful for power generation plants. Originality/value There is no reported literature on hot corrosion behavior of Cr2O3-75 per cent Al2O3 coating deposited on the selected substrates by D-gun spray technique. The present work has been focused to study the influence of the Cr2O3-75 per cent Al2O3 coating developed with D-gun spraying technique on high temperature corrosion behavior of ASTM-SA210-A-1 boiler steel in an aggressive environment of Na2SO4-60 per cent V2O5 molten salt at 900°C under cyclic conditions.

  • Performance of cactus mucilage and brown seaweed extract as a steel
           corrosion inhibitor in chloride contaminated alkaline media

      Purpose This paper aims to present experimental results related to the performance of cactus mucilage (CM) and brown seaweed extracts (SEs) to inhibit reinforcing steel bar (rebar) corrosion in saturated calcium hydroxide alkaline solutions (pH = 12.5). Design/methodology/approach Electrochemical cells were prepared using CM solutions at 0.5, 1 and 1.38 per cent concentration (w/v), SE solutions at 0.5, 1, 1.38, 2 and 3 per cent concentration (w/v), sodium alginate at 1 per cent concentration (w/v) and calcium nitrite at 11.3 per cent (v/v). Each cell contained six deformed reinforcing steel bars of 9.5 mm nominal diameter. The experiments were performed at 23 ± 2°C in two stages. The first stage was aimed at stabilizing the rebar until passivation was reached. The second stage included adding NaCl in six steps from 0.5 to 16 g/L. Half-cell potential, linear polarization resistance and electrochemical impedance spectroscopy measurements were monitored during both stages. Findings The electrochemical test results indicated that both additions reduce the corrosion rate of rebars and pitting in an alkaline media with chloride ions (16 g/L NaCl). Electrochemical impedance spectroscopy results for rebars in natural-added solutions showed higher charge transfer resistance and double layer capacitance values, indicative of the formation of a second interface between the rebar and the electrolyte. Research limitations/implications The information obtained was for alkaline solutions only. Further investigation is performed using concrete as the alkaline electrolyte. Practical implications CM and SE may be suitable low-cost corrosion inhibitors for steel in concrete. Social implications The use of botanical or algae products for this application will encourage people to consider its production for this particular application. Also, the possible harvest in an environmental friendly way will diminish in the future the use of biohazards and toxic inhibitors. Originality/value This investigation is a continuation of a one presented in 2007, which uses only nopal mucilage. This new investigation corroborates what was concluded in the early investigation and incorporates a new natural by product, algae, as a possible corrosion inhibitor product.

  • Studies on erosion-corrosion behaviour of plasma sprayed Ni3Al coating in
           a coal-fired thermal power plant environment at 540°C

      Purpose The purpose of this study is to investigate the application of Ni3Al coating for boilers and other power plant equipment, which suffer severe erosion-corrosion problems resulting in substantial losses. Currently, superalloys are being used to increase the service life of the boilers. Although the superalloys have adequate mechanical strength at elevated temperature, they often lack resistance to erosion-corrosion environments. Design/methodology/approach In this paper, the erosion-corrosion performance of plasma-sprayed nickel aluminide (Ni3Al) coating on nickel- and iron-based superalloys have been evaluated by exposing them to the low temperature primary superheater zone of the coal-fired thermal power plant at the temperature zone of 540°C for ten cycles of 100 h duration. The exposed products were analysed along the surface and cross-section using scanning electron microscopy (SEM), X-ray diffraction (XRD) and electron micro probe analysis (EPMA). Findings The XRD, SEM and EPMA analyses have shown the formation of mainly NiO, NiAl2O4 and indicated the presence of Ni3Al, Ni and Al2O3. In the boiler environment, Ni3Al coating partially oxidizes and acts as a perfect barrier against erosion-corrosion of superalloys. The partially oxidised Ni3Al coating remains intact even after 1,000 h cycle exposure. Originality/value The probable mechanism of attack for the plasma-sprayed Ni3Al coating in the given boiler environment is presented.

  • Adsorption and corrosion inhibition behavior of aluminium by 2,6-di methyl
           pyridine in distilled water

      Purpose Chemical and electrochemical measurements were used to study the corrosion inhibition of aluminium in distilled water using one of pyridine derivatives as corrosion inhibitor. Design/methodology/approach Corrosion inhibition of aluminum in distilled water was investigated in the absence and presence of different concentrations of 2,6-di methyl pyridine (DMP). Potentiodynamic polarization, open circuit potential and Fourier Transform Infrared Spectroscopy were employed. Findings Inhibition efficiency of 86 per cent is reached with 0.0187 M of DMP at 25°C. Potentiodynamic polarization showed that DMP behaves as mixed type inhibitor. The inhibitor obeyed the Langmuir adsorption isotherm. The value of ΔG°ads suggests physico-chemical adsorption of the inhibitor molecule on the aluminium surface. Originality/value This paper indicates DMP could be used as corrosion inhibitor to prevent the corrosion of aluminium in in distilled water.

           dimethylethanolamine

      Purpose The purpose of this study is to investigate the inhibition efficiency and mechanism of a specific carboxylate corrosion inhibitor which consists of benzoic acid and dimethylethanolamine on steel surface. Design/methodology/approach The performance of carbon steel influenced by this organic inhibitor under different concentration of Cl− and immersion time was studied by linear polarization resistance and electrochemical impedance spectroscopy in a simulated concrete pore (SCP) solution. The surface morphology and composition of steel was also analyzed by optical microscopy, SEM and EDS to investigate the effect of inhibitor on the pattern of the steel surface after long-term immersion. Findings Carboxylate of benzoic acid and dimethylethanolamine can increase the chloride threshold level and decrease the corrosion area of carbon steel in SCP solution with 0.6 mol/L Cl− even after 120 days exposure. The inhibition mechanism of inhibitor lies in quick adsorption and buffering effect at initial time then formed deposited layer on steel surface after long-term immersion in chloride-rich environment. Originality/value It demonstrated that the carboxylate corrosion inhibitor not only can improve the chloride threshold level for carbon steel but also effectively decrease the corrosion rate even in chloride-rich SCP solution after long-term immersion, which is different form the conventional amino alcohol.

  • Essential oil of “Foeniculum vulgare”: antioxidant and corrosion
           inhibitor on mild steel immersed in hydrochloric medium

      Purpose The inhibition effect of Foeniculum vulgare seeds’ (FVS) extract on the corrosion of mild steel in acidic medium was studied using weight loss, electrochemical impedance spectroscopy and Tafel polarization, as well as the surface morphology of the mild steel. Design/methodology/approach Weight loss measurements, potentiodynamic tests, electrochemical impedance spectroscopy studies and gas chromatography/mass spectrometry and scanning electron microscopy analysis of FVS extract were performed. Findings FVS extract acts as a good inhibitor for the corrosion of mild steel in 1.0 M HCl. The inhibition efficiency increases with the increase in inhibitor concentration but decreases with the increase of temperature. Practical implications FVS extract was observed to play an important role in the corrosion inhibition of mild steel in acidic solution. Originality/value This paper is intended to be added to the family of green inhibitors which are highly efficient inhibitors and can be used in the area of corrosion prevention and control.
